My old foreman called my sand mix 'dusty' and it clicked
He pointed out my sand was too fine, saying 'you're making more dust than mold' when I was ramming up a core box. I switched to a coarser grain blend and the surface finish on my next set of gray iron castings was way smoother. Anyone else had a simple grain size tip make a big difference?

Yeah, grain distribution is huge. I've seen guys add a small amount of really coarse sand, like 20 mesh, to a finer base mix. It doesn't seem like much, but it locks everything in place and cuts down on scabbing like crazy.

Honestly, is scabbing really that big of a deal for most projects though? Seems like extra work for a small fix.

Reminds me of a guy who tried to fix a crack in his driveway with just a bag of topping mix. Looked fine for a week until the first freeze. Next spring it was just a bunch of loose chips sitting in a hole. That small fix turned into a full tear-out.
