Update: Solder balls keep forming on my rework station's nozzle out of nowhere.
So I just realized my hot air gun might be running a bit too hot for lead-free solder, which is kinda wild because I never had this issue before.

I always set my hot air to 425C for everything... used to think higher was better for flow. Your post just made me check my settings for lead-free boards.

Turning everything into charcoal used to be my specialty too. It's a real shock when you learn components have feelings and they prefer not to be scorched. Lead-free stuff really makes you slow down and pay attention. My old boards probably have PTSD from the blast furnace treatment. Glad you caught it before your projects started filing complaints.
